Replacing cylinder head/gasketSpecial tools: 999 5199 , 999 5449 , 999 5450 , 999 5451 , 999 5452 , 999 5453 , 999 5454 Remove battery negative lead and drain coolantDisconnect battery negative lead.Remove expansion tank cap.Open nipples on the right side of the engine, use hoses to lead off coolant.Close the nipple.Expose right side of cylinder headCarry out operation 1-3 in Check/replacing exhaust system .Remove two coolant pipe screws.Remove timing belt/tensioner damping unitCarry out operation Replacing timing belt/tensioner damping unit .Remove inner timing cover screw.Expose left side of cylinder headCarry out operation 1 - 4 and 7 in Replacing intake manifold .Remove engine coolant level sensor connector.Remove radiator hose from thermostat housing.Remove:-ignition coils, mark up each ignition coil-camshaft pulleys, use counterhold 999 5199 , mark up camshaft pulleys (inlet respective outlet).Remove rear components:-camshaft position (CMP) sensor-bracket connector-ground points 1 and 2.-temperature sensor connector-radiator hoses at rear edge.Remove cylinder head upper halfRemove the 46 screws.Tap up the upper half carefully with a copper hammer at the stop lugs and front edge of the camshafts.Remove camshafts.Remove cylinder headSlacken off cylinder head screws from the outside in.Remove cylinder head.Remove cylinder head gasket.Clean:-exhaust joints exhaust manifold/cylinder head-cylinder block gasket face-coolant pipe gasket face-cylinder head upper/lower halves gasket facesNote! A metal scraper may not be used. Use a soft putty knife and gasket solvent P/N 1 161 340-3.If gasket solvent is being used a fume hood or extractor must be used.Align the crankshaft as markedRemove starter motor.Screw out cover plugInstall adjustment tool 999 5451 for the crankshaft.Turn crankshaft counter-clockwise until it stops.Install lower cylinder head halfInstall: new cylinder head gasketoil the screws.Torque tighten the screws in three stages according to the order, see illustration:1. 20 Nm2. 60 Nm3. 130°Install new O-rings around the spark plug wells.Lubricate the camshaft bearing seatsApply liquid gasketApply liquid gasket P/N 1 161 059-9 on the cylinder head upper section using a roller.Note! Ensure that the liquid gasket does not get into the coolant or oilways.Lubricate the camshaft bearing seatsInstall camshafts, secure camshafts at the front edge with holders 999 5453 and rear of camshafts using camshaft adjustment tool. 999 5452 .Install upper half of cylinder headPosition upper half.Pull down onto cylinder head using press tool 999 5454 (2 x).Tighten upper half from the inside out, tighten to 17 Nm.Remove tool 999 5453 and tool 999 5454 .Install front camshaft sealsUse drift 999 5449 .Grease seal.Tap in seal.Install camshaft pulleysPosition the upper timing cover.Install camshaft pulleys, align according to marking.Tighten camshaft pulleys with two screws.Lift out the upper timing cover.Install inner timing cover screw.Install camshaft beltPlace belt around crankshaft and right idler pulley.Place belt over camshaft pulley, around coolant pump and press the belt over the tensioner pulley.Install tensioner damping unitInstall tensioner damping unit screws, torque to 25 Nm.Slacken off the two camshaft pulley screws.Pull the lock pin out of the tensioner/damping unit.Tighten camshaft pulleysInstall the third screw and tighten screws to 20 Nm.Use counterhold 999 5199 .Remove holdersRemove holders999 5451 , 999 5452 ).Remove crankshaft adjustment tool and install cover plug/starter motor.Remove camshaft adjustment tool.Install upper timing cover.Turn engine crankshaft two turnsCheck that markings line up on the crankshaft and the timing gear pulley.Install rear camshaft sealUse drift 999 5450 .Grease seal.Press in seal.The seal is usually positioned flush with the inner champfer edge.If there are grooves on the shaft end the seal can be pressed in a further 2 mm..Install:-temperature sensor connector-ground terminal 1 and 2-cover-bracket connector-damper (Note! position)-camshaft position (CMP) sensor-radiator hosesInstall:-ignition coils-spark plug cap-front timing cover-auxiliaries belt-vibration damper protective panel-Splash guard under the engine.Assemble cylinder head left sideInstall intake manifold according to operations 11–12 and: 14 in Replacing intake manifold Install radiator hose to thermostat housing.Install engine coolant temperature (ECT) sensor.Assemble cylinder head right sideInstall:-coolant pipe with new gasket-exhaust manifold with new gaskets-heat deflector plate-front exhaust pipeNote! Slacken off flange joint downstream of the three-way catalytic converter (TWC) and then retighten to 25 Nm. This is to avoid any tension in the system.Fill with coolant/Replace oil and oil filterReconnect battery negative lead.Top up oil.Oil capacity including filter........5.75 liters.Oil capacity excluding filter........5.25 liters.Fill cooling systemRun the engine until the thermostat opens and top up if necessary.Check for leaks.
